What is Gen 4 Pickleball Paddle?

We re-engineered the Gen 4 Pickleball Paddle to balance explosive power with precise control. By optimizing internal foam and weight, we’ve created a paddle that hits harder while staying light and responsive in your hand.

Refined Foam Architecture

We’ve upgraded the internal foam density and placement. This specialized TFP tuning ensures maximum energy transfer, giving the paddle a crisp, responsive "pop" with a much more stable feel.

Pro-Balanced Weighting

Our team scientifically redistributed the internal weight to make the paddle feel lighter during fast play. You get the solid power of a heavy paddle without losing the quick hands needed at the net.

High-Density Grit Surface

A refined, denser grit application increases surface friction significantly. It provides the consistent, pro-level spin and trajectory control that elite players demand in every match.

Built for Competitive Brands

We engineered Gen 4 for high-performance brands. This versatile design handles powerful drives and soft dinks with ease, helping you build customer loyalty through superior durability.

Gen 4 Pickleball Paddle Thermoforming Process

At ApexonSport, we don’t believe in shortcuts. Unlike standard cold-pressing, our Unibody construction Gen 4 process uses controlled heat and pressure to fuse the Pickleball Paddle core. This is how we ensure your brand gets a Gen 4 Pickleball Paddle that won’t snap or lose its pop.

Step 1-2: Precision Cutting & Hand-Layup

1. Precision Material Cutting. We start by CNC-cutting premium carbon fiber (T700/T800 Carbon) and specialized fabrics( Kevlar, Titanium) to exact dimensions. This ensures every piece fits perfectly before assembly—there is no room for error.

2. Manual Layup & Pre-forming. Our technicians follow strict internal guidelines to layer carbon sheets at specific angles. We bond and compact these materials manually to create a solid “pre-form,” ensuring the core is stable and perfectly aligned from the start.

3. Mold Prep & Thermoforming. Every cycle begins with a deep-clean of the molds to ensure no impurities or grit affect the surface. Once the pre-form is loaded, we execute the thermoforming process at 180°C and specific pressure for a full 35 minutes.

Note: We take more time than the industry average because it’s the only way to guarantee the resin fully permeates the core, creating a truly indestructible Unibody structure that won’t lose its pop.

4. Deflashing & Sandblasting. Post-molding, we manually trim resin flash and sandblast the surface. This roughens the face to ensure maximum adhesion for the final coating layers.

5. Multi-Layer Base Coating. We apply a base primer followed by a mid-coat. Between each application, the paddle undergoes baking, resting, and fine-grit grinding to create a perfectly smooth, non-porous foundation.

6. Top Coat & Polishing We use ultra-fine polishing before applying the final custom color. This results in a clean, professional finish that stands out on the shelf and holds up on the court.

7. Process QC & BOM Check. Before assembly, our QC team verifies every paddle’s structural integrity and appearance. We strictly verify the Bill of Materials (BOM) to ensure accurate component matching for every custom order.

8. Final Assembly & Delivery Technicians apply logos, install the butt cap, and hand-wrap the grip. A Final Outgoing Inspection ensures zero defects before the paddle is packed and shipped to your warehouse.

Yes, at Apexonsport, all our Gen 3 and Gen 4 pickleball paddles utilize our advanced thermoforming process.

They are significantly more durable, offer superior control, and have a more consistent quality and feel compared to traditional cold press paddles.

Yes. Whether you want a specific multi-channel foam or have another core structure in mind, just send us your design file or idea, and we can make it happen.

Yes. When developing new paddles, we conduct rigorous in-factory testing (like PBCOR) to ensure they are built to USAPA standards and will pass official testing.

The “best” paddle depends on your target market. Our expert team can help you select the right thickness, materials, and specifications to meet your customers’ needs.

We have a strict quality testing process. For example, we test paddle durability by hitting them 10,000 times with a ball at 60 MPH.
